The Lifecycle of a Wiring Harness

A wiring harness lifecycle consists of a number of stages. A manufacturer, such as Harness Master NSW, who has a good understanding of these stages and properly handles the production of your wire harness can help ensure your product has a longer lifespan. Starting at the very initial design stages and finishing at the disposal of the harness once it reaches the end of its service life, having a harness with a long lifecycle will help keep your machinery, equipment and vehicles running as efficiently and reliably as possible.

Idea/Design Conception

Whether the manufacturer is creating a new universal wire harness or building a custom solution for a client’s specific needs, it all begins at the design phase. This is the first important step in ensuring a long lifecycle. Not only deciding on the configuration or layout of the harness, this is the phase where decisions are made around materials and components to be used, including wires, connectors and terminals. Correctly designing the harness to suit the space it needs to fit within the machine or vehicle, as well as the conditions it will be exposed to and need to endure is vital to giving your wiring harness a longer lifecycle.

Prototyping

This step mainly applies to new harness configurations that a manufacturer hasn’t designed before or for designs created for brand new vehicles or machinery. Creating a prototype of the initial design before launching into full scale production is crucial to ensuring the idea actually works. Especially in instances where a wire harness is being drafted for a brand new piece of equipment, testing during the prototyping phase allows the manufacturer to easily tweak and change the initial idea to ensure they’ve put together an optimal design before producing the final product.

Manufacturing

With all the design elements confirmed, it’s time to start building. Along with using all the predetermined materials and components, the attention to detail given during the manufacturing process can have a direct impact on a wiring harness lifecycle. Ensuring all sections are properly connected and insulated using the corrected methods, whether that’s crimping, soldering or gluing, is important at this stage. The use of higher quality materials during manufacturing is also vital to give the wire harness better longevity. Another element to be considered during this step is organisation. The tidier the layout and the better labeled every wire and component is, the easier it becomes to carry out services, repairs and any other required maintenance later on, which also goes a long way to improving the wire harness lifecycle.

Quality Testing

With everything now assembled, it’s important the wire harness is properly tested and checked before being put into action. Even if the manufacturer has made the same harness many times before, it’s always important to check it’s properly working and that no human error is affecting its performance. If one component or wire hasn’t been properly connected or a wire hasn’t been placed in the correct way, even though the harness may still function, it may not reach its optimal performance ability and may not last for as long once put under continual stress and use. Checking everything before it is installed in your machine or vehicle can save you the hassle and costs that come with the downtime from continual servicing, replacements or removal due to poor installation, design or mistake in assembly.

Service Lifespan

With your new wire harness manufactured and tested it’s ready to be put to use. This part of the wire harness lifecycle covers the period in which the product is used for the vehicle or machinery, including any repairs or services carried out over this time. All the steps of the lifecycle leading up to its use play a contributing factor to how long the wire harness actually lasts during this phase. While environmental elements will have an impact on longevity, this factor should have been minimised as much as possible during the design and testing phases. Most wiring harnesses will last for at least a few years, though this can vary depending on how often your vehicle or equipment is used and the conditions it is used under.

Disposal/Replacement

We’ve reached the end of the wire harness lifecycle. After serving you well for many years, it’s time to dispose of your harness and replace it with a new one. No matter how well made, all wiring harnesses eventually need to be replaced after constant use. You may begin to notice signs that your vehicle or equipment is due for a replacement wire harness if electrical components begin failing or the wire harness itself needs repairing and serving more than usual. Most manufacturers will give you an estimate on when you should begin to consider purchasing a replacement in order to avoid constant or unexpected breakdowns.

Heavy Duty Wiring Harnesses in Harsh Environments

No matter what industry you’re in, having a heavy-duty wiring harness that can ensure reliability and quality performance no matter what you put it through, is important. If you’re driving off-road, out in adverse weather conditions or have your machine or vehicle running 24/7, it’s even more crucial. While it may feel tempting to save money and go with a lower-quality option, this will likely cost more in the long run as you spend more time and money on repairs and replacements. At Harness Master NSW, we’re experts in ensuring your wiring harness has the durability to withstand whatever you throw at it.

Why Heavy-Duty Wiring Harnesses Are Important

Ensuring your vehicles and machinery have high-quality wiring harnesses is essential for a number of reasons.

Safety and Security

A heavy-duty wiring harness will often be more reliable and have improved longevity. This is important for ensuring your equipment doesn’t prematurely and unexpectedly fail. When equipment breaks down, this leaves you dealing with the cost of repairs and losses caused by downtime and can even be a serious safety hazard in certain situations. For example, if the electricals in a vehicle in remote conditions were to fail leaving the operators with potentially no working lights, engine or GPS system, this could put people in a potentially dangerous situation. If systems on an aircraft were to fail due to unreliable wiring, this could leave those on board in a potentially life-endangering scenario. Having a durable wiring harness ensures you can rely on your vehicles and equipment to get the job done without risks to anyone’s safety.

Keeping Commercial Competitive

When you install heavy-duty, high-quality wiring harnesses, you reduce the frequency at which you need to conduct maintenance or order replacement parts. With equipment and vehicles that can run for longer without interruption, even in harsh conditions, this lowers operational costs. With less money spent on parts and fewer losses from minimised downtime, high-quality wiring harnesses help businesses maintain reliable production and output.

How Harness Master NSW Crafts Durable Wiring Harnesses

There are a number of elements during the production and aftercare of a heavy-duty wiring harness that can help ensure its durability and reliability.

High-Quality Materials

When putting together a heavy-duty wiring harness, it needs to be made from high-quality materials that can withstand things like mechanical stress, high temperatures and chemical exposure. For example, choosing copper conductors provides high conductivity and durability, provided the copper is free from impurities and is insulted correctly against corrosion and oxidation. Tinned copper is another preferred material due to its corrosion resistance.

When looking at insulation, considering materials such as Thermoplastic Elastomers (TPE), Polytetrafluoroethylene (PTFE) or Cross-Linked Polyethylene (XLPE) are great options due to their flexibility and ability to withstand harsh environmental conditions. XLPE has great heat resistance, PTFE is used for high temperature applications and TPE is known for its flexibility meaning it can withstand harsh movements.

Quality Control

At Harness Master NSW, our team has strict and rigorous quality control measures to ensure our wiring harnesses can withstand whatever is thrown at them. Testing things like insulation resistance, electrical conductivity and mechanical durability can help to identify any potential issues and ensure they’re addressed during production, rather than become a problem once in use.

Optimisation During Design

Building a reliable heavy-duty wiring harness begins in the design phase. Considering things like connector selection, wire routing and protective sleeving helps to optimise the design to improve overall performance, durability and current carrying capabilities. Selecting the right high-quality connectors and protective sleeving (such as protective coatings or heat-shrink tubing) can help reduce mechanical stress (including temperature and vibration variations) and ensure durability against environmental factors. Proper routing ensures wires don’t experience mechanical stresses, resonance or excessive flexing which can diminish their lifespan.

Modular Approach

In some instances, a modular design can help to improve the reliability and durability of a wiring harness. This approach allows for individual parts to be easily replaced, avoiding the need to completely disassemble the harness. This helps reduce downtime and costs during maintenance and makes upgrading or modifying the designs simpler, which can help extend the lifespan of the equipment. It can also help minimise the risk of any faults occurring during repairs because of the simplified process.

Manufacturing Techniques

The way a wiring harness is manufactured affects the quality of the end product. Using automated production helps ensure precision of assembly, creating consistent quality and durability. Removing the potential for human error when stripping, cutting, crimping or soldering helps enhance the accuracy of production while improving efficiency and consistency, especially where a wiring harness needs to be made to exact specifications.

Regular Maintenance and Inspections

The longevity of any wiring harness, including more heavy-duty designs, is sustained by conducting regular inspections and maintenance. Having a schedule to check for any signs of wear and tear, corrosion or other issues, as well as ensuring all parts are still properly connected and in place, helps ensure the integrity of the wiring harness and can help prevent unexpected breakdowns or failures.

If any issues, such as cracks, abrasions or corrosion are noticed, it’s important to repair or replace the affected parts as soon as possible to prevent further damage or deterioration. At Harness Master NSW, we offer all our customers access to high-quality parts for replacement and servicing to ensure the long-term reliability of all our wire harnesses.

The Essential Guide to Wiring Harnesses – Types, Applications and Benefits

A wire harness is a collection of connectors, terminals, wires and cables that are arranged to facilitate the flow of data and power to electronic devices, modules and components throughout the system. Wiring harnesses help simplify the wiring of a device by reducing the number of cables needed, keeping necessary wires organised and protected from the elements and making the connection of various components easier.

Often wiring harnesses are custom-designed to ensure maximum performance and efficiency for specific applications and devices. Available in all shapes and sizes, the materials they are made from, the way they are configured, how they are used and the benefits they can have vary depending on the necessary application. If you’re not sure what might work best for your next project, here’s a quick rundown of the essential basics of wiring harnesses.

Types of Wiring Harnesses

Wiring harnesses can come in a variety of materials and configurations. The type of durable material required will depend on the surrounding environment where the harness will be installed. For example, if your wiring will be running in a more damp environment, a more moisture-resistant material like polyethylene would be the best choice.

When it comes to configurations, there are a few options to consider depending on your needs.

Point-to-Point Cable Bundles

This is the most simple type of wiring harness. All the cables are bundled and packaged together into a single harness using mesh jackets, tape or sheathing. Creating a point-to-point layout for simple and direct connection, these types of bundles are easily found in off-the-shelf options and can also be custom-made.

Bifurcated Cables

A bifurcated cable consists of a single connector with wiring splitting off into two destinations. This slightly more sophisticated type of wiring harness configuration is useful for mixing various connectors and receptacles across different circuit boards.

Custom Wiring Harness Solutions – Why Tailored Designs Matter

When it comes to choosing the right wiring harness design for your needs, it may seem like opting for an off-the-shelf solution is the easier way to go, but often that isn’t the case. Having a manufacturer, like Harness Master NSW, create a customised design that perfectly matches the requirements of your specific application actually comes with a host of benefits that can improve the overall quality and efficiency of the final product. Whether you’re struggling to find a pre-made option that perfectly fits all your unique needs or wondering whether to go down the custom-made road, here are a few of the benefits of choosing a tailored wiring harness design.

Cost Efficiency

Choosing a customised electrical solution means you’ll often receive enhanced efficiency and performance compared to stock products. This typically means your operational expenses will decrease over time. Off-the-shelf solutions also tend to require the purchase of additional components, wiring and adaptors which ends up increasing your overall expenditure. Stock products can also leave you with components and pieces you don’t necessarily need for your application, whereas customised solutions will give you only what you need which can help with reducing your cost and also eliminate unnecessary bulk and waste.

Flexibility

A customised wire harness offers a higher degree of flexibility and enables you to create solutions to your specific needs and requirements. With a greater ability to modify your current equipment or integrate new systems with your existing setup, finding solutions to adapt to your unique needs becomes much easier.

Better Performance

When you choose a customised solution, you typically receive higher quality materials and craftsmanship that have been designed specifically for your priject, compared to stock products. As a result, your wire harnesses can deliver a more reliable and optimal performance, even under extreme conditions. Customised solutions can also mean you’ll receive the latest technology and have an expert harness technician who can help guide you through every step of the process.

Designed for Purpose

Opting for an off-the-shelf and mass-produced harness means they often won’t include the best component options for your unique needs. Whether it’s the connector, conductor, insulation or overall layout, choosing a customised option means every part of your product will have the optimal components for your needs, which results in better performance.

Space Saver

A customised wire harness will always be designed to not only do exactly what you need as best as possible, but also to fit perfectly into your space. With standard stock, especially if you only have a small space (i.e. in a car), you’ll be stuck spending time trying to organise and manage bundles of unnecessary wiring and cables. When you choose custom, you give yourself peace of mind knowing your end product will be made to an optimal size for your space.

Safety First

When you work with an experienced harness manufacturer like Harness Master NSW to produce a custom product, you know you’ll always receive a solution that strictly adheres to all industry standards and regulations. At Harness Master, we also rigorously test all our customised designs to ensure you receive the safest product possible.

Increased Efficiency

Choosing a custom wiring harness design helps to minimise the risk of faults, mistakes and misconnections. With stock solutions, the unnecessary cables, wires and adaptors increases the complexity of the system which increases the chances of faults. By removing unnecessary parts with a customised option, you improve the performance of your system, simplify any maintenance and can also reduce your costs in the long run by decreasing your power consumption.

Easy Installation & Maintenance

When creating a customised design, manufacturers are able to use processes such as heat tube shrinking and colour-coding which makes it easier for them to identify and organise wires during installation. It can also make for quicker and less complicated repairs and troubleshooting.

Personal Touch

A little added bonus of opting for a custom wiring harness design is the ability to customise. Whether you want to add your company logo or brand colours, this can be a great option for those looking to create original equipment manufacturer (OEM) products to sell to others.

When it comes to choosing the highest quality and most efficient electrical solution for your wiring harness needs, the benefits of going with a custom-made design over a pre-made option certainly stack up.

How to choose a reliable wiring harness manufacturer

When your business needs custom wiring harness manufacturing, finding the right supplier can feel overwhelming. Whether you’ve got machines and vehicles that require maintenance or needing a harness for a new build, choosing someone who can deliver what you want, at a high quality and in the time you need is important to ensure you can keep your business operating.

If you’re searching for a reliable manufacturer, there are a few key aspects to consider when comparing your options to help you make the right choice for your needs.

Experience and Expertise

When you’re looking for someone you can rely on for wiring harness manufacturing, their experience and expertise are critical to consider. Finding a manufacturer that has a proven track record of working on custom cables in your specific industry, along with a list of satisfied previous clients, ensures you’re choosing someone who can understand your specific needs and deliver you a reliable product.

Fully Certified

Just as important as their experience, you always want to ensure that the manufacturer you’re considering holds the relevant industry certifications and standards. Checking they have certifications and that the manufacturer understands the importance of creating high-quality and compliant wire harnesses.

Quality Assurance

Ensure you get information about how the manufacturer handles quality control and testing. A supplier who has strict checks in place is more likely to deliver reliable and safe wire harnesses. You want to make sure they’re testing for important aspects including durability, conductivity and insulation quality. Ensuring high quality also comes from a thorough pre-development process. A manufacturer who takes the time to draft designs and test prototypes before launching into development provides a better guarantee of delivering what you need.

Production Capability

If you have a strict timeline or need a large quantity of product, always check that the manufacturer can handle your request. Ask about their usual lead times and production schedules to make sure they align with your timeline.

Can They Customise?

If you’re not looking to buy an off-the-shelf product, chances are you’re on the hunt for a manufacturer who can create something custom to suit your specific needs. Knowing the extent of a manufacturer’s customisation abilities is important to know if they can deliver the type of wire harness you need. Check if they offer things like different wire and connector types and assembly options.

Costs and Pricing

While keeping an eye on price is a good idea, make sure it’s not the sole reason you choose a certain manufacturer. While you want to make sure you can afford their prices, sometimes choosing the most inexpensive option can mean lesser quality or delay issues.

Customer Support and Service

From the first time you reach out to them to the final product delivery, your manufacturer should keep you updated every step of the way. Having someone who is happy to answer your questions, easy to contact if you have concerns and delivers progress reports will make the process much smoother and less stressful.

Eco Policies

If sustainability and carbon footprint are important factors to you, check the manufacturer’s environmental practices and policies to ensure you choose someone who aligns with your preference for environmental responsibility.
